I think you are planning something like I just made for my smoker. I didn't have a plasma cutter so I cut them with an acetylene torch. They are 3 piece with the hinge being the full width of CC door. I pulled the door down to fit the CC with a come along and then welded the hinges on and let it coo...

Would be almost impossible to make a close estimate there are so many variables; size of sticks, kind of wood, how smoker runs, etc. If I made a guess it would 20 - 30 4" splits.

I vote with BigT. Build what you have now and the experience gained will serve you well when you jump into the 250. After building and cooking on the smaller one you will have a lot better understanding of how you would like to design the 250.

I say go for it! If the cooking rack is only 32" long X 30" wide it might be a little short to cook a whole hog but it would cook several brisket, ribs, chicken, etc. at one time.

When you start adding metal to the tank it gets heavy in a hurry and harder to handle!

Making a little progress. It is so hot that I only work 2 or 3 hours in the morning when it is cooler in my "air conditioned shop"! FB welded to CC and BP and drain welded in the CC. I like the design of the trailer. I am not sure but I don't think most guys put shocks on smoker trailers. They might be good to have on big heavy smoker trailers. Press on! Like you I like to use the junk I have laying around on my smoker builds!

Depends on metal you are welding and what kind of welder, stick or mig. I use a Lincoln AC225S stick welder that I converted to DC that I don't have any problems with the duty cycle on thicker metal. For thinner metal and shorter welds I use a cheap HF 90 amp flux core wire welder that I also conver...

To measure the temp coming out stick a themometer probe across the stack while using the smoker. Big T is spot on with the deflector above the stack between the tarp. jm2cw

I would weld it up and try it. I personally would't make the CC hole smaller. If you need too you can close the damper on the SS to reduce the draw. If worse cones to worse you can always cut the stack 6" after it is welded on. jm2cs worth.
