What size square tubing should I make the FB door and chute door from? Over here I can only get 50mm and 38mm.

I'm going to do the front door from 50mm but I'm thinking that might be a bit big for the smaller doors.

No, use the insulation you first listed. It handles up to 650deg C. If you want to you can paint the inside of the steel sheet. Some paint will come away when you weld though. And unless you are right on the coast they should last for many years. Worst case you might have to re-skin it in ten years...
