I used a jigsaw and a sawsall. Surprisingly the sawsall cuts a nice straight line with ease..

Today I cut the cook chamber and started tacking up the door. I welded up the bullet hinges and of coarse hit a snag and had to cut them off. Go figure... I got all the way to this point without having to cut any welds, for once I would like to get thru an entire build and not have to. I also started welding up the bottom rack, just didn't take any pics of that. Moving right along, should be done in a few weeks!! Well, I hope at least!!

Todays Progress.. Not much because it was a clean the garage day. I am waiting for a whole bunch of parts to come in. Toggle latches, wheels, Nomex Gaskets, spring handles and high temp paint.

Heres the hinges that I had to cut off and re-weld, came out much better and best of all there was no binding this time.

Cutting up some expanded steel for the lower cooking rack.

Now to figure out the best way to mount the upper racks, I have a bunch of 3/4 angle that I want to use up instead of buying something. Taking suggestions!!

Last week we were discussing the cost of steel in Connecticut vs elsewhere and frankly, I used an oil tank and bought AND CUT 1/4 plate for everything else from firebox, baffle, ashpan, etc. I would have gladly gone to Connecticut with $850 and come home with a load of metal like you have in those pictures. Those super clean custom cuts look great and are obviously so easy to fit and work with. And Rev. Mike is right...I cut it all with a freakin' cutoff wheel and sawzall. When Gizmo presented Egor...I almost vowed I will not use an round tank again.

This is one very pretty cooker! I love the insulated FB. Will enjoy reading about how well it runs

Would you consider using a modified "A" frame on the sides with multiple cross-members for the slides and anti-tip guards? The graduation may fit well with your large radius

Make no mistake, there ain't no powder in this Puff ! And... I'm not really a crazy person but I play one in real life

I would use the angle and make sliding tracks so the shelves can slide in and out. That way you can remove them if need be. I'd put the about every 4 inches, and you could get 4 levels in that bad boy. I know you wouldn't need that many all the time but when you did you would have it.

Thats pretty much what I was looking to do, The bottom rack is on a single angle so even it can slide out. The bottom 3 racks are going to be 27 1/2" x 42" and the top should be around 16" x 42". To answer MOSMOKE I'm Thinking it can feed allot of people, not really sure. With that many racks you can put in something like 40 racks of ribs.. More than I ever plan on cooking.

Took a trip to get some steel today. Tacked up the baffle plate and put it in, Starting to come together. I can almost smell the BBQ. I also finished welding up the removable brackets that hold the cooking grates. I ended up going with 3 racks, I can always add more slots and racks if I feel the need to but for now its more than enough.

Got some dimesion questions for you. How big is the gap between the BP and the wall of the cooker? What are the spacings between racks and baffle plate now that you decided to go with 3 racks instead of 4? What diameter and length pipe are you going with for your exhaust? Can't wait to see the next run of pics bro. You are my inspiration at the moment !!! Keep it going.

The gap between the baffle plate and the chamber wall is about 6". The opening is 110% of the firebox to cook chamber opening. I can't see the harm in it being a little larger. The baffle plate is 42" long and so is my door so it just fits.

The gap between the BP and first rack is 4" and then 6" between each rack. I will be welding in some extra slots to adjust the racks.

As far of the chimney, I just posted a new thread for some help. Check it out and maybe it will help both of us.

Here it is with all 3 racks

I also started working on the insulated door today. I am using a ceramic insulation, same stuff I use on my pizza oven. I just upgraded my argon tank to a 125cf to save myself trips to get refilled. So far used about 240cf of argon, damn you TIG welder!
