Sorry I just now saw this question. It's something like 1/8" thickness, hss4x4.

I finally got around to working on the smoker again, got the cc door flange welded to the door, hinges on, door mounted.

The hinges must be a little off kilter, the door binds when it is open past 12 oclock and isn't able to fall all the way back... kind of convenient really. But I can't help thinking that some day I'll have it open thinking its bound and it falls down on my arm. I'm still debating on a counter weight.

I think go with the counterweight as well. Pain avoidance is a good thing.

Things tend to behave differently when they're hot and that gonna be the one time old lady karma pays you a visit.
I go with counter weights too, doesn't look like you'll need much just something to help hold it in that opened or closed state.

I have the same sorta hinges on my backyard cooker. I bet you could look closely at the stationary parts and see which ones are being rubbed on then just cut those 2 off, put a washer between the lid hinge piece and the cut off one, then reweld the piece back on. That is a easy fix cut it off with a thin cutting wheel and you will be happy

Turns out I just had the nut cranked down too tight on the hinge bolts, I loosened those up and the lid swings free and easy.

I used lock nuts that don't have nylon in them so I could leave mine loose.

So after a long break from smoker building I've finally gotten a little more work done. I got a counter weight on it which leads me to a design question: Does anybody put a bumper of any kind between the backside of the counterweight and the cook chamber wall in order to reduce banging noise and/or soften the throw?

Interesting point but I'm not sure how it could be eliminated completely unless I put a stop to keep the lid from opening all the way. It is easy one handed operation now, but the operator will have to keep their hand on it to keep it from slamming. Maybe the range of motion is to large?

Not sure what you could put on the thing to stop it banging, Something that would not melt or burn. Perhaps some high heat silicone rubber stoppers?

You could weld a small plate across the back of your hinges so that it would stop just short of touching the tank. It should be a lot quieter than the counter weight hitting it.
