You can use the cut out wrapped with flat bar so you don't have any waste but it'll need to be reinforced to avoid it warping.

The 1/4 inch plate can be drilled without a press. I use a regulator on my air drill and drill slow with good quality cobalt bit. It's not too hard just a pain cuz you have 16 of those to do

I agree. I was getting lazy and didn’t want to drill them lol. I just wanted those buzzards on.

I got the legs put on and then realized the left leg must have been the wrong angle or the weld pulled on me. Have to cut it off and do it over.

Oh that's 300 miles north. Prob gonna have to find one closer to home. Really nothing special about the exhaust pipes these days. No more of those big fat chrome pipes

Yeah I’m gonna head down to the scrap yard and find a regular pipe. I don’t really care about flash I just want something round.

If you wanted to be extra creative, use an intake pipe instead... it is round

I prefer outside strapping because it helps keep water out of the CC. I wouldn't weld the hinges on until you have the door cut out and strapped, if it does warp then you can straighten it with a jack and chain. If you're going to use a gasket on the door which I would recommend, then you'll need to space the door before welding the hinges in place.

So I cut out the door entirely, put the strap on and then the gasket. Now my problem is I can’t tell if the door is sitting inside the cutout because the gasket is so thick. Any ideas? Do I need to take the gasket on the sides off?

The door is hitting metal on the bottom right and on the top top left the gasket is getting pinched a little. Apparently seated it slightly off but it don’t think it’s by much. I can probably shave a little off the bottom and top. Hmm.

It looks to me like you put your door on flat, welded on the hinges and then put the gasket on. If this is correct, you didn’t allow room for the gasket material and that is what is binding.

Most gasket materials are happy when they are crushed about 50%. To make this work out, you need to place a shim that is half the thickness of your gasket under each corner of the door before you weld on the hinges. Once the hinges are on, remove the shims, install the gasket and it will seal properly.

If you but the gasket on first, I would line up the door and then compress it about 50% of the gasket material (you could use shims to prevent over-crushing) with a few ratchet straps around the smoker. With the door/gasket compressed, weld the hinges on.

I know...you already welded them on. At this point, you either need a thinner gasket that won’t bind, or a cut-off wheel to start over with the hinges. I’m not sure of any other fixes.

Sorry. It’s a bummer to have to re-do work.

You only need to cut the hinge off the door side. I'd cut it off, use some ratchet straps to set and hold the door in the right spot and then tack them back on and check before fully welding them again..

Since my pipe isn’t welded on yet I rotated it so the door opening was facing the ceiling. Before I place the door on top of the CC I added the gasket to the flange, then seated the door. I misunderstood the earlier comment about putting a shim under the flange. Funny thing is I thought about compressing it with two straps to get a tight seal and then welding the hinges hit I was quite sure. Today I’m going to cut off the welds and follow the recommendation.

It seems like the gasket material is so thick it’s just rubbing a little on the top end when the door is just about closed. Everything else seems fine. So it’s probably only off a smidge. Thanks for everyone’s feedback.

So I took it off and slid the door back. Compressed it with straps and tacked it. Of course it was too far and the stupid 2 inch flat bar I used hit the pipe. Ugh. Lol. It’s fine now. 3rd time is a charm and I’m confident it will seal just fine. Next time.

Now comes the insulated top. I’m gonna cut the piece inside piece and order the insulation.

You could've measured the door cut out and marked it center top to bottom and end to end then measured the tank the same way and aligned the marks but it seems like you've got it straightened out so that's good to hear. I'm sorry I didn't respond sooner but it's deer season in my neck of the woods and there's no cell service where we hunt.

It’s ok. I should have known to do that but when you get going it seems your brain shuts down. The door is still only just tacked on so it’s never too late.
