i would cold cut the doors if possible (metal wheel on a grinder or plasma) if you cant cold cut then torch them out first. they are going to spring regardless of what you do. so cut the doors out completely if they warp do what you need to do to get them strait again once thats done flange em i like a double flange one on the inside of the cooker and one on the outside of the door and use a 3/8'' wood stove rope style gasket between the flanges i would not weld the hinges on until everything fits.

I agree with killswitch for sure. if you cold cut them you can mount the hinges after cutting the top cut then cut the rest of the door. if you cut hot and mount the hinges before the door is completely cut, you will have a difficult time straightening the door. the Bottle jack method that kam and greensmoker and those guys have shown themselves using is the best way to straighten a door in my opinion.

so i don't have a plasma and the metal cutting wheel I have sounds like that is gonna be a whole day project. is there a metal blade i don't know about? i have a XRV thin blade made by dewalt i got at lowes. any recommendations on blades?
I have used quite a few different brand and found some better than others. They all work, but they all have a problem. And thats throwing particles also pieces of the blade can fly off. So do put on a coat or long sleeve shirt, gloves and a face shield for your own protection.
I got the first door cut out yesterday and it was alot of grinding! wow. it does look nice and operate well. the dewalt blades worked well and it cost me about $10 in blades to get it cut, but there will be minimal smoothing required. My nest question is gonna be on media blasting and paint, but I shouldn't hijack my own thread, so I will search the forum and then post if needed. thanks guys!
