Ok I'll give it a shot. I would do the seal/flange on the outside. As far as the B/P questions, it usually sits about 5 inches below the grate. The bp should have fall to the drain, usually about an inch. I would use black iron and weld a fitting to the bp and screw the pipe in. Why I don't know, just how I would do it. As far as paint removal, you could use a flap disk on a grinder, but blasting woild be easier.
Note: these are just my .02. The others may have better answers. :)

Cutting plate steel and welding into the holes and then grinding it down.....at least that's how we roll.... :BDHorse:

Another question.. I'm working with CC (propane tank) that's 20" in diameter how far from the of the tank should the BP sit? In other words how much of a gap should I leave from the bottom of the tank 5" , 6" or more? I also read somewhere else on here that the BP should sit about 1" above the FB to CC opening??

let the baffle plate be a continuation of the inside top of your firebox. I want my baffle plate 3 to 4 inches from my first grate. I stop my baffle plate where the radius begins on the head on a propane tank ususally 4 to 6 inches gap to cook chamber

Are you all building your firebox first.. then cutting the FB door and CC/FB opening after?? I'm assuming most of you are using a cutting torch or plasma cutter... ? All I have is a cutting wheel... I'm thinking a plasma cutter would be a good investment..

I cut my doors as late in the process as possible. I think it cuts down on some distortion, we use a plasma it is fast, efficient and cost less to use. But... we do a lot of fabrication and i do mean a lot. I love my metabo's though. Actually dewalt has a new cut off tool comparable to a metabo and it works great. Just bought 2 of em!!!!!!

Hey Tuscaloosa, Sorry newbie to the metal fab thing what metabo tool are you talking about is it an angle grinder with a cutoff wheel? or ? This is the first I've heard of Metabo..I've got plenty of tools for wood working and such but not real stocked on my metal tool arsenal..

Another question guys... As far as the pit calc when you are calculating your chimney pipe it asks you for the pipe diameter.. Is that O.D. or I.D.?? My pipe is 4" OD but 3-1/2" ID... I'm pretty sure when we are talking about CC volume and FB volume we should be giving an ID measurement here...? Right? Or is that of concern?? when I put in 4" vs. 3-1/2" the calculator specifies quite a difference in length... Should I worry about it? Or am I just Geeking out too much on this??

Here's my calc results with 4" pipe specified..
