250 Gallon Propane Tank Smoker w/ Warming Cabinet

Greetings Everyone!

I have wanted to build a smoker for a while now and I am finally on my way. Let me being by giving you a little background about myself. I am a volunteer at the local high school helping out with their FFA program. The agriculture department holds drive through BBQ events three times a year to help raise funds for students activities. We BBQ tri tip and serve it with beans, salad and a roll. The students pre-sale the tickets so we know how many meals to prepare. Our largest event to date had me grilling over 950# of meat. I also help the same group of students at our county fair. Last year we opened a booth that sold a similar meal to the public to help raise additional students funds. Instead of grilling the meat I decided to smoke it. I smoked 580# of tri tip over a five-day period. I could barely keep up with the demand on my little home smoker. I was limited to about 30# at a time. I would like to be able to smoke 150# at one time. So with that in mind, I have decided to build a smoker. Here are some pictures of the build. I have used information from this site to help me plan and calculate my build. So here we go!

The students are helping me with the project. This is were we ended on day one. Not too bad for a Friday! I will post up my specs in hopes that I can get some confirmation that I am on the right track. This is our test smoker. If all goes well we will be building a similar pit out of a 500 gallon tank.

Thanks everyone for the warm welcome! Here are the figures for the build.

Tank 70.5” long seam to seam plus an 8.5” end bell
Diameter - 29.25”

Tank volume - 221.56 Gallons
Firebox – H 26.5” x W 30” x L 23” 107.2% differential
Intake – 2 @ 8” x 4”
Chimney – 6” Length 32.35”
Throat – top of cut 26” Height of cut 7.925” Area 147.09”

The dimensions for the warming cabinet are H 33.5” x W 30” x L 23” I am going to make the baffle plate adjustable. Hopefully I will get to work on it this upcoming Friday. Let me know if you seen anything wrong with my calculations.

Everything looks textbook. Using a long tank, you might be better off making the BP height a little higher than what's shown. I'd go ~9" instead. The reasoning is on a longer tank there is more resistance for the air to travel. You'll still have a good gap between the BP and lower grate so it won't hurt.

I'd maybe make the intakes wider too. If the wind gets blowing you may have to use one side or the other and since they're adjustable it doesn't hurt either way.

Looking good! I would like to know how you cut the door with a torch without it springing. I cut mine with a grinder cutting wheel and it still sprung a little. Good job!

We used a plasma cutter and followed with a hudson sprayer cooling it with water as I cut.

Thanks for your input. To clarify, I would keep the throat opening as outlined and raise the baffle plate to 9" so that it sits approximately 1" higher than the throat opening? I will also increase the intakes for more flexibility.

Should I make the BP adjustable? If not, should the fixed dimension match the throat opening or is there a ratio that I should follow?


I was able to get some more shop time in this week. The end of the school year is almost here and time in the shop is limited. My goal was to get the flat strap welded onto the door and set it in place so I can work on the hinges next.

I have priced the metal for the firebox/warming cabinet. I went to the metal shop after I got the door in place on Friday and they were closed. Looks like they are taking a four day weekend. I will swing back by on Tuesday and place my order to keep things moving. Hopefully I can get the hinges and the rest of the door finished up this next week. I am having a blast!

I would.

If you're talking about the BP gap, then you can be 100% of throat down to about 75%, or make it adjustable, but you really should have a grease dam on it.

Got some more work done today. The goal was to make and mount hinges. I was also able to install a handle to open the lid.

Next week I hope to get a counter balance installed. I am waiting on the metal for the firebox/warming cabinet. I realize how lucky I am to have access to a shop like this one. The project continues to draw interest of the students along with some that are excited to pitch in and lend a hand. This is their build as much as much as it is mine. Only 30K at Hare and Forbes... =))
I built my own from the remains of a Oxy Accet Profile Cutter with magic eye that the eye had gone blind. Many years later and it works well... Takes the hard work out of cutting straight with a slimmy disk. :D
