Welding the thicker stuff got frustrating, I think the welder's thermostat was cutting in as I was getting sputtering after a while, which was making things messy.
My max amperage is 140 at 15% duty cycle, but where I am working is already hot, around 28-30C under the shed's roof.
What that means is that @ 140 amps you can only weld for 1.5 minutes out of 10, so 1.5 mins of welding then 8.5 minutes cool down, that is probably why you were getting the cutting out.
Don't forget to do the uprights on either side of the ash box & when I built mine I did the door curbs after I put the skins of the top & side on, made it easier to weld & get it nice & neat.
Check on page 4 of your plans, it says to leave out the "4" pieces. I'm pretty sure they are needed to weld the skin to when you put it on before the curb.
I believe he is talking about the two legs that lock the FB in. See my example picture attached. Also, I did the curb after the sheet metal too I figured it would be easier as well.
I'd not worry too much about sealing the thread on the firebox side... it is only air coming through there anyway. I just put a little oil on mine, screwed it in and tacked it so it did not want to come loose and left it. The first heat would have carbonised the oil if any was still there and sealed it up.
